Casing blowouts are one of the most frustrating problems in sausage production. They waste product, slow down the line, and can ruin an entire batch. This guide covers the eight most common causes of casing failure and the specific corrective action for each one.
The most common cause of casing failure is simply filling the casing beyond its designed capacity. Every casing has a rated stuffing diameter, filling beyond that diameter puts excessive stress on the casing wall.
Fix: Reduce stuffing pressure on your machine and check that you are using the correct casing size for your target product diameter. Reference the Globe Casings size table for the correct stuffing diameter for your casing. If you are consistently close to the limit, move up one casing size.
Incorrect clip tension is one of the most overlooked causes of casing failure. When a clip is applied too tightly, the metal edge can nick or cut into the casing at the closure point. The damage may not be visible immediately, but during stuffing pressure or later during cooking, that weakened point can burst open, often right at the clip location. Conversely, when a clip is applied too loosely, it does not form a secure seal around the casing material. As the product heats and expands in the smokehouse, a loose clip can slide off entirely, causing the end to open.
Fix for too tight: Reduce clip die pressure on your clipping machine. Inspect your clips and dies for the correct match. Using the wrong clip size for your casing diameter is a common cause of over crimping. Check the clip impression on the casing after application: the casing should be sealed firmly but the material should not be cut or visibly damaged at the crimp point.
Fix for too loose: Increase clip die pressure slightly and verify you are using the correct clip size for your casing diameter. Trapped air creates localized pressure points inside the casing during cooking. As the product expands under heat, these air pockets can cause blowouts at unpredictable locations.
Fix: Ensure proper product mixing and emulsification to minimize air incorporation. Increase vacuum on your vacuum stuffing machine if available. Pricking the casing lightly with a sausage pricker before smoking can also help release air before cooking pressure builds.
Dry fibrous and natural casings are brittle. If they are not adequately hydrated before stuffing, the casing material is more prone to tearing, especially during high pressure stuffing.
Fix: Soak fibrous casings in warm water (approximately 80°F–100°F) for at least 30 minutes before use. Natural casings should be flushed and soaked in cool, fresh water for 30–60 minutes. Do not use hot water. It can damage the casing structure.
Moving product too quickly from cold to high heat causes the filling to expand faster than the casing can accommodate. This thermal shock is a frequent cause of blowouts in smoked products.
Fix: Follow a gradual smokehouse temperature schedule. Start at a low damper open drying step (120°F–130°F) to develop a pellicle and allow the casing to acclimate before advancing to higher smoking and cooking temperatures. Avoid placing cold product directly into a hot smokehouse.

Using a casing designed for cooked products in a dried sausage application, or using a standard fibrous casing where a moisture barrier casing is needed, can lead to premature failure.
Fix: Confirm that your casing specification matches your processing method. If you are fermenting and drying product, you need a casing with appropriate breathability for moisture loss. Sharp edges or burrs on the stuffing horn, excessive stuffing speed, or debris in the meat emulsion can nick or cut the casing during the stuffing process. The damage may not be immediately visible but can lead to a blowout during cooking.
Fix: Inspect stuffing horns regularly for burrs, cracks, or sharp edges. Polish or replace worn horns. Reduce stuffing speed slightly and ensure meat trim is free of bone fragments, gristle, or foreign material before grinding and stuffing.
Casings that have been stored improperly, exposed to excessive heat, moisture fluctuation, or physical damage, can develop weak spots that lead to failures during production. Natural casings that have dried out or been stored in brine for too long can also become fragile.
Fix: Store fibrous and collagen casings at room temperature in a cool, dry location away from direct sunlight. Bursting is not the only issue that shows up in production. These two problems are not related to casing failure. They are process and fit issues, but they are just as frustrating and just as common.
A casing that sticks to the finished product and will not peel cleanly is usually a moisture and process issue rather than a casing defect. It happens when there is not enough of a moisture cushion between the casing and the meat surface, or when the outer protein layer bonds directly to the casing wall during cooking.
Common causes: under soaking or skipping the soak entirely, low humidity in the smokehouse relative to temperature, too rapid temperature rise that sets the protein layer too fast, and normal protein exudate migrating to the surface without a proper temperature ramp to control it.
Fix: Soak the casing fully before stuffing, following the soak time and temperature for your specific casing type. Keep smokehouse humidity in line with your temperature schedule rather than running dry heat. Bring the product up to temperature gradually instead of spiking it early in the cook.
This is effectively the opposite problem, instead of bonding too tightly, the casing pulls away from the product and leaves visible gaps underneath. This is almost always a fit or shrinkage issue rather than a casing problem.
Common causes: under stuffing or low stuffing pressure leaving a gap from the start, the product shrinking faster than the casing during cooking, trapped air introduced at the stuffing stage, over soaking the casing until it goes slack, or simply using a casing caliber that is oversized for the actual stuffed diameter.
Fix: Stuff to the correct diameter for your casing size, and increase vacuum on your stuffer if available to reduce trapped air. Do not soak longer than needed to hydrate the casing.
